I don't know if this has been mentioned before - but is it possible he has a very bad sinus infection?

Good point.
Ferrets certain have gotten bacterial sinus
infections so it is possible, and some are
very antibiotic resistant so a culture of mucus
might be useful. There also are hard to
treat fungi which can invade other parts of
the respiratory system so it may be worth
seeing if those can reside in sinuses, too.]
